Well, I wound up going a different route on the AC suction hose.
Although the custom one I had fabbed fits ok, I think I can do better. I will find out tomorrow afternoon. Also, tomorrow evening, I have the manager of a local Midas stopping by to see if he can do something with some minor header tube clearance issues. It turns out, he is a retired Ford engineer. Pretty lucky.

AC is done!
Simplicity works. It will use the factory AC hoses (ALL) plus something I thought of. Also, I made a decision on the EGR issue that has been weighing heavy on my mind. Anyway folks, tomorrow, the intake will be Fedex'ed (is that a word?) up to be fabricated in Aluminum. For some reason, I am so freaking nervous about this right now, you would not believe it. I have no kids of my own, but it must be the feeling an expectant dad goes through. The motor sits perfectly in the bay, TB in stock or near stock position, Only 1 wiring mod (extending 1 wire about 6") and drilling one hole is all that needs to be done for others to duplicate this. That's it. Hopefully, in the next couple of weeks, I will be able to post a pic. Also, there is a possibility that a party is interested in distributing this "kit". Thanks for all of your comments and feedback, and wish me luck! (Why the **** am I so nervous?)

Thought I would chime in on this again. We're all rooting for you man!
Quick Q though: What kind of upgrades to my Mach's drivetrain would you reccomend in the case of this swap? Mine is an '04 Automatic. It is a weekend fun car. It doesn't make it down the 1320; only sees about 500 miles a month. I would like 400 RWHP out of this 5.4, and want to take all the neccesary measures during the swap to optimize performance and longevity.

You would also want to consult your engine builder / head porter (Al Papitto recommended) and find out what they recommend for camshafts, etc. A 5.4 32V motor can easily make 400 RWHP, even with an Auto. The great thing will be the torque! Once I get the upper back in aluminum, I can then develop the shaker brackets. I figured it was silly to do so at this point. The Mach and 99-01 Cobras will be the easiest cars in which to do this swap. I have begun arrangements (preliminary) so I can actually do the swap here, or get a "drop-in" motor available.

Back in the "old days", when someone built a car or a motor,
you'd have buddies over with a keg, (no longer drink here) food, etc. You crank it up for the first time and (hopefully) everything is good. It was fun, and you had a lot of eyes looking for leaks, etc. Of course, that was back when "Boston" "VanHalen", and "Foreigner" were new bands, and McDonalds advertised a burger, fries and a coke for less than a buck.

Ran into a couple of things today.
Tested the fuel pump (it works) but the gauge doesn't. Turns out the sending unit porcelain piece is cracked, so it's not sending a signal. Kinda bummed, as it's a brand new FRPP Cobra dual pump unit. Also, the Cobra driveshaft I have has different splines on the slip yoke than the FRPP T56. And I threw away 3 stock Mustang driveshafts a ciouple of months ago. I could have / should have saved a slip yoke. Dang it! The FRPP FR500 exhaust is now on the car, and looks nice, fits very well with the IRS. I may try and start the car when the intake comes back, but it depends on a few things.

Small update.
I had a Ford EEC tech (buddy of mine) stop by tonight, and he set the PCM, PATS, cluster, etc. When it's time to fire, it will. All systems go.

Currently waiting for the upper intake to return.
I guess in a week or 2 it should be back. Also, trying to find a place that wants to distribute the installation kit. Local buddy with the 98 Cobra has the 5.4 engine block and a ton of parts here, so as soon as the remainder shows up and I get the motor built (Boss 330 motor), there will be one on the road.
