Beware!
Beware of pulley alignment....I had a power steering pump replaced, and reused the pulley. This was done roughly Feb 2010 maybe. Well two months ago I threw my first belt doing a 60mph 3rd gear pull. Actually started to shred it, got off the highway, THEN threw it. That was a Dayco Autozone belt...so I thought it was just a crappy belt.
Then came the Gates belt. Well yesterday I went to go to lunch from work and heard a periodic squeek...I ALMOST said "oh well it's prob a cold start thing" but something made me get out and look. Well the belt was on it's way off the crank pulley. The front most rib was rolling over as it went around the crank pulley. Brought it in my work to inspect, and come to find out my PS pulley is not on the PS shaft all the way...I looked at my boss's 5.4L F150 and an employees 04 GT and BOTH hub faces of the pulleys are flush with the end of the shaft...my pulley is almost 3/8" from being flush. So having my pulley too far forward is throwing it off the crank pulley. If anyone has done one before, they (Ford) give you a bolt, nut and washer. You screw the bolt into the shaft, "unscrew" the nut while holding the bolt still to press it on. Well That's not gonna happen with it in the car so it's gotta come out, to get it in a vise and prob use an impact to get it on further. Maybe even some light heat to expand the pulley bore. So as of right now I'm running a 5 rib gates belt LOL. It started to cleanly cut one rib off...so I just finished the job. yayyyyy

yes it ****ing sucks, i'm having kinda the same prob but mine is the s/c idler pulley that needs to be modded alittle so everything is lined up. drives me crazy, i've shreaded a couple of belts will one rib started getting it, ****in sucks i've been thinking of going 8 rib down the road,
its always something and ****ing sucks most time cuz its something really small too ASh

Well i'm thinking that since it wasnt on all the way from the beginning it has, over time, started to walk itself off the shaft.
My goal is to take the whole pump/pulley off tonight and bring it to work tomorrow and try and get it on more. No way in hell you can get the correct leverage etc with the radiator etc and all those lines in your way. I'm gonna stock up on bolts/nuts on my way home today since it seems like a tight press fit for only a 8x1.25 bolt which I may be breaking...I already broke one bolt head off. FYI....in a bind, the shaker retaining bolts on the sides are the correct thread and size for the PS pump shaft LOL...just happen to put it in and it fit. Went to Lowe's with the shaker bolt and found out it's a 8x1.25 lol I have about 1/4" space between the block and the backside of the pulley. Normally it's like 1/8" from the ones I looked at. Which equates to being roughly 1 rib out of alignment...

They make a tool to install and remove those pulleys with the pump installed

Or find this tool and hope it works with it installed in the car. I almost would get the tool AND take it out of the car. It's only 4 10mm bolts, a hard line fitting and a hose. Biggest pain is the mess of drianing the fluid. I figured with it out it will make it easier to work on and to add heat if needed.

Next question....I was thinking to get a bolt and washer and install it in the end of the pump shaft to prevent the pulley from ever walking off again. The shaft and pulley are key'd to eachother so technically the bolt should have no ill effects on the assembly. It would be as if it was a stationary item (pulley and shaft in relation to eachother).
I'd put plenty of blue Loctite on it as well to keep the bolt in there. Only downside may be the balance of the assembly spinning at those rpm's if it would add vibration.

Well got her all fixed up. Autozone, as much as I would like ot hate their cheap crap, saved my butt with hvaing a rent-able pulley installer. Took all of 1 hr after I got hom yesterday. 30 min of it was for the car to cool somewhat. Made pushing it on more a breeze.
